The difference between cast and calendered vinyl looks like a single line on a price list, but it decides how the job behaves once it is out in the field. The difference comes not from thickness but from how the film is made.
Two manufacturing routes
Calendered film is made by squeezing heated PVC compound through a series of rollers until it thins out. The Wikipedia article on calenders notes that calender rolls are used to form plastic films and apply coatings. The compound is stretched between the rollers, and that stress stays inside the material.
Cast film starts as a liquid poured onto a carrier and dried in ovens as the solvent evaporates. The film is never stretched; it solidifies in place. As a result there is no internal tension trying to pull it back.
What that means on the vehicle
The internal stress in calendered film makes it try to return to its original shape over time and with heat. On a flat panel you never notice. Stretched into deep recesses around bumpers, mirrors and door handles, the film gradually pulls back: edges lift and corners open up.
Cast film has no such tension, so it stays where it was formed. That is exactly why cast vinyl is the standard for full vehicle wraps.

Cast is not always the right answer
A common trap is specifying cast on everything "for quality". Applying cast to a flat shop window or a flat sign face buys no technical benefit and only raises cost. If the surface is flat and there is no stretch, gloss vinyl or matte vinyl does the job.
For glass, the choice runs on a different axis: frosted vinyl for privacy, one way vision for see-through advertising.
Plan for removal too
On rental and fleet vehicles the graphics will come off one day. Where removability matters and no residue is acceptable, printed magnetic sheet is a practical alternative: it leaves no adhesive behind and comes off in seconds when the vehicle is returned.
